The M. W. Kellogg Company is developing an improved ammonia process that combines two innovative features. The first of these, designated the Kellogg Advanced Ammonia Process (KAAP), is based on the use of a high-activity ruthenium-based ammonia synthesis catalyst. The second feature, the Kellogg Reforming Exchanger System (KRES), entails the use of a specially designed heat exchanger/reactor that thermally integrates the primary (endothermic) and the secondary (exothermic) reforming stages. KAAP has been demonstrated and commercialized in the retrofit of Ocelot Chemical Industries' plant in Canada; KRES is to be applied in a further retrofit of the same plant, with start-up scheduled in late 1994. This review evaluates an SRI version of a process based on a KAAP-KRES combination and compares its economics with those of ICI's LCA process.

In the hydrogen plant, the synthesis gas (syngas) is produced through steam reforming, then purified by pressure swing adsorption. High purity nitrogen is delivered from the nitrogen plant and mixed with the syngas upstream of a syngas compressor. With fewer process steps, LACTM is simpler than traditional ammonia generation processes, leading to investment and operational cost savings. Additional cost benefits can be recognized through the sale of valuable by-products from the nitrogen and hydrogen plant such as oxygen, argon and carbon dioxide. LAC plants have been constructed with capacities of between 230 to 1,350 mtd of NH3.

The manufacture of hydrogen involves several distinct processes. Figure 2 shows their sequence and the location within an ammonia plant (steps1-5). The converter used to make ammonia from the hydrogen is also shown (step 6). What occurs in each of these steps is described below the figure.

The ammonia is usually stored on site (step 7) and pumped to another part of the plant where it is converted into a (urea or an ammonium salt). However it is sometimes transported by sea (Figure 4) or by road, to be used in another plant.

An experimental proof-of-concept of a novel thermochemical cycle to produce NH3 and syngas (CO-H2) at atmospheric pressure from N2, steam, and shale gas (CH4) is demonstrated here: Mn was reacted with N2 forming Mn-nitride, corrosion of Mn-nitride with steam at 500 °C formed MnO and NH3, and finally MnO was reduced at 1150 °C in a 4 vol % CH4–96 vol % N2 stream to Mn-nitride, closing the cycle. Optimum nitridation at 800 °C and 120 min produced a Mn6N2.58-rich Mn-nitride mixture containing 8.7 ± 0.9 wt % nitrogen. NH3 yield was limited to 0.04 after 120 min during nitride corrosion, but addition of a NaOH promotor improved NH3 yield to 0.54. Mn6N2.58 yield was 0.381 ± 0.083 after MnO reduction for 30 min with CO and H2, but no CO2 detected in the product.

While the overall process lay-out of some well-proven ammonia processes remain identical for the last decade, their performance have improved due to improvements in areas such as the recovery of the hydrogen and ammonia from the synthesis purge gas, the energy efficiency of carbon dioxide removal systems, the ammonia synthesis catalysts, synthesis loop equipment designs and the switch from electrically driven compression to the use of waste heat generated steam- driven centrifugal compressors. In addition, new plants tend to be larger, with improved economies of scale.
